Open your consumables ledger and find the line for TIJ cartridges. Now ask a simple question most plants never ask: of every millilitre you bought last quarter, how much actually landed on a package? If your coder runs a 25.4 mm (one-inch) cartridge but prints nothing taller than an 8 mm date code, a meaningful slice of that ink heated, circulated, and dried inside nozzles that fired zero drops. You paid for it. The carton did not receive it.

This is the quietest waste on a coding line because it has no error message. No fault code, no rejected batch — just a reorder that comes a week earlier than it should, and a printhead that needs cleaning more often than the spec sheet promises. The cause is almost always the same: a cartridge width that does not match the height of what you actually print.

The fix is concrete. TIJ cartridges ship in two widths — 12.7 mm (half inch) and 25.4 mm (full inch). A half-inch head covers single-line dates, lot codes, and small barcodes; a full-inch head is built for logos, QR codes, and multi-line text above ~15 mm. Match the width to your real content height, or stack two half-inch heads if you expect to grow — and the idle-nozzle waste disappears.

Neither is “better.” A full-inch head on a single date line is not an upgrade — it is a wider strip of nozzles, most of which sit powered but silent. The table is the whole decision in a few rows: pick the column that fits your tallest printed element.

Where Your Ink Actually Goes: Idle Nozzles

A thermal inkjet head is a row of nozzles. The driver energizes the entire row on every pass, then fires only the nozzles your content needs. On a 25.4 mm head printing 8 mm of text, the nozzles above and below the printed band stay energized but never eject. That ink keeps cycling through the chamber, warms, partially evaporates, and thickens into residue.

Picture paying for a two-litre bottle and pouring one glass: the rest sits open on the counter, goes flat, and you tip it out. The idle nozzles are that poured-out ink, repeated on every pass, all shift, every day. Worse, the dried residue is exactly what clogs the edges of the head — so the waste shows up a second time as cleaning labour and downtime.

This is why the symptom is never “low print quality.” Your date code looks fine. The signal is indirect: cartridges reorder early, service calls creep up, and nobody connects the dots back to width.

Run a Four-Step Ink-Waste Audit This Afternoon

You do not need new equipment to find the leak. Four checks:

Step 1 — Measure your real print height. Put a ruler on the tallest thing you print: character height, plus any barcode or logo, in millimetres. If it is 6–10 mm, a half-inch cartridge already covers it.

Step 2 — Calculate your idle band. Subtract your measured height from the cartridge’s full height. On a 25.4 mm head printing 8 mm, that is ~17 mm of nozzles that fire rarely or never. More than a third idle is the red flag.

Step 3 — Check your reorder rhythm. Pull the last six months of cartridge orders. If you reorder backup stock consistently earlier than the run volume predicts, width-driven waste is a likely culprit.

Step 4 — Run a one-week swap test. Where safe, fit a 12.7 mm cartridge for a week on a line printing only dates and lot numbers. Track reorder interval and clog-related cleaning. Most plants see the difference in days, not months.

Fix 1: Right-Size by Content Type

Once the audit shows an idle band, the first fix is to match the cartridge to the content. Use the height, not the machine’s default.

The trap is “future-proofing” — fitting a full-inch head because a customer might ask for a QR code next year. That future content is not on the line today, so the idle band is real now and the benefit is hypothetical. Handle the future with stacking (below), not with over-width.

Fix 2: Stack Two Heads Instead of Over-Buying

If you need half-inch coverage now but expect to add a logo or QR later, start with one 12.7 mm head and add a second when the requirement lands. Most modular TIJ mounts — including HP TIJ 2.5-compatible machines — stagger two heads to reach 12.7 + 12.7 = 25.4 mm, and some stack three or four for 38.1 mm or 50.8 mm warning labels.

The fit is like building with blocks you already own: you stack the height the job needs today, then add a layer only when the spec changes. For a small or mid-sized manufacturer watching capital, that beats paying for the full-inch configuration on day one and watching half of it sit unused. When the QR request finally arrives, you clip on a second half-inch head — full-inch coverage, no scrapped machine.

Fix 3: Rebalance Speed and Resolution

Width is one variable; the others are line speed and dpi. A full-inch head expels more ink per second because more nozzles are active, so at 200+ m/min chasing 600 dpi for a scannable security code, you may need the wider head and a slight speed concession to protect quality. But a fruit-can line printing only a lot number is served perfectly by a 12.7 mm head at 300 dpi — clear enough to scan, fast enough to keep up.

Treat the decision as width × speed × dpi × unit ink price. A one-inch head on content that never needed its height burns extra millilitres on every one of 10,000 codes, and the wider cartridge also costs more per unit — the gap compounds on every reorder. Right-size the width first, then tune speed and dpi to the content, and the total cost picture settles.

Proof: A 35% Drop After Right-Sizing

A condiment plant came to us running 25.4 mm cartridges where the bottle content was a production date and lot number — about 8 mm tall.
